Max, you already know my opinion of the 545rfe. My advice is dont spend another dime on it....

Judging by the sound on the video What do you think broke? To me, it felt like the input shaft snapped, but i do not know for sure. There was no power being transfered at all. It did not engage in any gear. I am trying to think if "park" was working, i put the e-brake on as soon as i came to a stop.
 
Sounds bad throw it in the junk pile! The 518/46rh setup in full manual mode with the RE 4x4 OD unit will bolt directly into the truck. I am in the process of completing this very setup in a power wagon with a blower. I will know better this weekend as to how it will all fit together. His truck has no trans no driveshafts or anything in it as it was all taken out when the trans blew awhile back. Soon there will be another converted truck rolling around
 
I don't think the 46re is smart enough to be controlled, it's more of a "get the job done no frills box" think old school 727 with a lock up converter and a gear venders OD added on.
 
The 46re is a shorter version since it doesn't have the governor in the tail. The RE needs a computer to control the line pressure where the RH does it with the governor. Firepunk diesel sells a controller for the 47re which is literally the same trans so I don't see why it would not work.
 
The early 46re tcm is damn near a stand alone controller. It has a switch on the dash to lu the converter and od. I briefly looked at the inputs to it and dont remember any show stoppers. The rpm input probly the most difficult as a tach adapter wpuld be needed to convert the ckt signal to squarewave. The RE46 has its own VSS output, TPS is available 0-5vdc or 5-0vdc. And a TV cable is doable. I yhink that was it.

I towed the truck to my friends shop to put it on a lift and see what went wrong. I found a used 545 on a local junkyard which I am going to put on to get the truck back on the road while I start gathering parts for the 46rh swap.
I was mostly concerned about shift harshness if I went full manual, but after seeing some videos on Youtube it does not look as bad as I thought, specially on heavier vehicles.

Keith, are you documenting your current, 4x4 swap?
 
The higher stall converter also absorb a lot of the shock from high line pressure.
